Gelcoat and fiberglass are not the same thing

People use the word fiberglass to mean the whole hull, but a fiberglass boat is really two layers doing two different jobs, and almost every repair decision starts with knowing which layer is damaged.

Gelcoat is the outer shell. It is a pigmented resin, usually polyester based, sprayed into the mold before any glass goes down. It is what gives the boat its color and its shine, and it is the waterproof skin that keeps water out of the structure underneath. Gelcoat is typically only about 15 to 30 thousandths of an inch thick, roughly the thickness of a couple of business cards stacked together. It is hard, it takes a polish beautifully, and it is also brittle, which is why it cracks and chips while the material under it stays intact.

Under the gelcoat is the laminate, which is the real structure. That is glass fiber, in the form of mat or woven cloth or roving, saturated with resin and built up in layers. This laminate carries the loads. Many hulls also have a core in places, meaning a lighter material like balsa or foam sandwiched between two skins of glass to add stiffness without adding much weight. Decks are very often cored. When people talk about serious, expensive fiberglass problems, they are usually talking about the laminate and the core, not the gelcoat.

The practical rule is simple. If the damage is only in the gelcoat and the glass under it is sound, you have a cosmetic or a sealing job that a careful owner can often handle. If the damage goes into the laminate, or the core is wet or crushed, you have a structural job, and the stakes and the price both climb fast.

The common types of damage and how each one gets fixed

Almost everything you will run into falls into one of a handful of categories. Each has its own cause and its own correct repair, and treating one like another is how people waste money or make things worse.

Surface scratches and scuffs

These are shallow marks in the gelcoat that have not gone through to the glass. A scratch from a dock piling, a scuff from a fender, hazing from oxidation. Deeper gouges and chips

When something takes a chunk out of the gelcoat and you can see the glass, or the gouge is deep enough to hold dirt, you need to fill it. This is the classic gelcoat repair. You clean it, open it up slightly, fill it with color matched gelcoat, let it cure, sand it flat, and polish. This is the job most DIY owners can learn to do well, and I walk through the full process further down.

Stress cracks and spider cracks

These are the fine cracks that spread out from a point, often in a star or a web pattern, hence the nickname spider cracks. They show up around cleats, stanchion bases, corners of hatches, and anywhere hardware puts a concentrated load into the gelcoat. They usually mean the gelcoat flexed more than it could handle. Sometimes it is just because the gelcoat was sprayed too thick in that spot and it is brittle. Sometimes it is a sign that the hardware under it is working loose or that the laminate is flexing.

The mistake people make is smearing filler over the top without opening the cracks up. If you do not grind the cracks out into a V and get to the bottom of them, they telegraph right back through your repair within a season. You have to open each crack, figure out whether the cause is cosmetic or a loose fitting or a real flex problem, fix the cause, then fill. If the cracks keep coming back in the same place, the structure under them is moving and you need someone to look at the laminate.

Blisters and osmosis

Blisters are raised bumps under the waterline, and when you pop one it often weeps a fluid that smells sour or vinegary. This is osmotic blistering, and it happens because water slowly works its way through the gelcoat and reacts with water soluble material trapped in the laminate. The result is an acidic liquid under pressure that pushes the gelcoat out into a blister. A few small blisters are common and usually not urgent. Delamination

Delamination is when the layers of the laminate, or the skin and the core, separate from each other and stop working as one piece. You find it by tapping. A solid laminate rings sharp and bright when you tap it with a plastic mallet or the handle of a screwdriver. A delaminated or wet area answers back dull and flat, almost dead. Delamination shows up on decks that flex underfoot, around fittings that leaked for years, and on hulls after a hard impact. This is structural. It is not a fill and polish job.

Transom and stringer rot, wet core

Many boats have wood inside the fiberglass. Transoms are often plywood glassed over, stringers can be wood, and cored decks can have balsa. When water gets in through an unsealed bolt hole or a bad seal and sits there, that wood rots and the balsa turns to mush. You get a soft transom that flexes when the outboard torques, a spongy deck, or stringers that no longer support the hull. This is the most serious and most expensive fiberglass work there is, because fixing it means cutting the glass open, removing the ruined core or timber, drying everything out, installing new material, and glassing it all back up. It is real boat surgery.

Resins, glass, and the rest of the materials

You cannot make good decisions about fiberglass repair without a basic feel for the materials, because using the wrong resin or the wrong glass is a common way that home repairs fail. Here is what actually matters.

The other supplies you end up needing are a filler like colloidal silica or microballoons to thicken resin into a paste, acetone for cleanup, mixing cups and stir sticks, disposable brushes and rollers, a grinder or sander, and safety gear. That last one is not optional. Fiberglass dust and resin fumes are genuinely bad for your lungs and skin, so you want a good respirator rated for organic vapor and particulates, gloves, eye protection, and long sleeves.

Gelcoat color matching

This is the part that separates a repair you can see from ten feet away and one you cannot find at all. White is the most common hull color and also the trickiest, because there are dozens of shades of white and they all shift as the boat ages and the sun bleaches the gelcoat. A brand new white patch on a fifteen year old white hull stands out like a headlight.

Matching gelcoat is part science and part eye. You start with a base white or a neutral gelcoat and tint it with small amounts of coloring paste, adding tiny drops and checking against the hull in daylight, not under shop lights. For a boat with a badly faded finish, sometimes the honest answer is that you match to the faded color, or you compound the surrounding area first so you are matching to the real current color and not the original. Structural repairs and when the boat belongs in a yard

Once you go past the gelcoat and into the laminate, the work changes character. Now you are rebuilding structure, and structure is what keeps the boat from coming apart when it is loaded, pounding through a chop, or holding an engine. This is where judgment matters more than the ability to spread resin.

A laminate repair, say a puncture or a crack that went through the glass, follows a general pattern. You grind out all the damaged and delaminated material back to solid glass. You do not just patch the hole, you taper the edges back at a shallow angle, sometimes twelve to one, so the new glass has a wide bonding area and the load transfers gradually instead of stopping at a hard edge. Then you build up layers of glass and resin, usually starting with smaller pieces and getting larger, or the reverse depending on the method, wetting each layer out fully and rolling out the air bubbles. You finish with fairing compound to shape it, then gelcoat or paint over the top. The strength comes from good adhesion, no trapped air, and the right number of layers to match or exceed the original thickness.

Core work is harder still. If a deck is wet and delaminated, someone has to open a skin, dig out the ruined core, dry the area completely, which can take days or weeks, bed new core in thickened resin so there are no voids, and glass the skin back down. Transom replacement on an outboard boat can mean removing the engine and cutting the inner skin, pulling out the rotten plywood, and laminating a whole new transom in place. Stringer repairs mean crawling into the bilge and rebuilding the backbone of the hull.

There is no shame in this. Professionals have vacuum bagging, heated shops, moisture meters, the right resins on hand, and years of feel for how a repair should lay up. A structural repair that looks fine and fails a year later at sea is far more expensive than doing it right the first time.

Blisters and osmosis, the bottom job

Osmotic blistering deserves its own section because owners worry about it a lot and the treatment is often misunderstood. As covered above, blisters form when water migrates through the gelcoat below the waterline and reacts with soluble material in the laminate, creating acidic fluid under pressure.

The first thing to know is that a handful of small blisters is not an emergency and does not mean the hull is failing. Plenty of boats sail for years with occasional blisters. What you are watching for is the difference between a few isolated bumps and a bottom that is peppered with them, or blisters that are large and deep into the laminate.

Treatment scales with severity. For a few blisters, you haul the boat, open each blister, wash out the acid with fresh water, let it dry, and fill and fair the spot, then recoat with a barrier coat. For widespread blistering, the real fix is more involved and it starts with a haul out and a long dry out. The steps generally look like this.

This is a haul out job and usually a professional one, both because of the equipment and because the drying and moisture reading take experience to judge. It is also seasonal work in many climates, since you need warm, dry conditions for the coatings to cure. The upside is that a proper barrier coat job, done once, protects the hull for many years.

Lean toward hiring a professional when the damage is structural, below the waterline, involves core or wood, sits around the transom or stringers, spread further than you can see, needs to match a difficult color on a visible surface, has to satisfy an insurer or a surveyor, or requires a haul out and equipment you do not have. Also hire out when the boat is your only way home on the water and a failure would be dangerous, because a repair at sea that lets go is a very bad day.

There is a middle path too. Plenty of owners do their own cosmetic gelcoat work and hire out the structural jobs, and a good local pro will often tell you honestly which is which if you ask.
